abstract = {Physical sample creation in the conventional garment manufacturing pipeline generates substantial material waste, inflates lead times, and increases transportation carbon footprints. This research paper presents an exhaustive investigation into the integration of 3D Virtual Prototyping (3D-VP) and Artificial Intelligence (AI)-driven avatar customization to replace physical fit sampling in apparel production. By capturing 3D body measurements and simulating fabric drape physics digitally, the proposed framework evaluates fit accuracy, tension maps, and aesthetic drape prior to fabric cutting. Experimental results across multiple garment categories demonstrate an 80.9% reduction in physical sample rounds, a 78.5% acceleration in product development lead time, and a 14.2% overall fabric material savings. The empirical findings establish an actionable, digital-first operational model for apparel manufacturers and academic fashion institutions to achieve commercial efficiency, enhanced fit accuracy, and environmental sustainability.},
